Consumer electronics: halogen-free FR alternatives

How an electronics OEM replaced brominated FR PC/ABS in a charger housing with phosphorus-based halogen-free grades without losing V-0 at 0.8 mm.

The trigger

An OEM of USB-C chargers committed to a halogen-free product line to meet customer environmental specifications (halogen-free per IEC 61249-2-21: chlorine and bromine each below 900 ppm, total below 1,500 ppm). The existing enclosure used a brominated flame-retardant PC/ABS rated V-0 at 0.8 mm — a thin-wall rating that most halogen-free alternatives cannot match on paper.

The constraints

  • V-0 at 0.8 mm minimum wall — the enclosure is thin-walled for thermal and weight reasons.
  • Glow wire: GWFI ≥ 750°C for parts near the transformer per IEC 60335-1.
  • Cosmetic black and white colorways — some FR chemistries yellow or limit colorant options.
  • Drop performance at −10°C (the charger can ship to cold climates).
  • No cost increase above ~20% at part level.

Trade-offs discovered

The shortlisted halogen-free PC/ABS gave up roughly 10–15% notched impact versus the brominated incumbent, and the MFR dropped enough to require a 10°C melt temperature increase and one gate enlargement. Colorability survived in black; the white colorway needed a reformulated colorant to avoid slight warm-tone shift. These adjustments were absorbed in one tooling trial.

Outcome

  • V-0 maintained at 0.8 mm, verified by third-party UL testing and yellow card registration.
  • GWFI 775°C satisfied the product safety file.
  • Material cost rose ~18%, within budget; no tool rebuild beyond gate work.
  • Full halogen-free declaration passed customer audit, unlocking two enterprise accounts.

Lesson: halogen-free migration is a system re-validation, not a drop-in swap. Budget for impact, flow, and colorant rework early, and lock the thinnest-wall FR rating before freezing the tool.
